How EVA Foam Mats Are Made: From Raw Beads to Interlocking Tiles

Most buyers only see the finished tile: 60 × 60 cm, 20 mm thick, interlocking edges, a wood-grain or tatami surface. But understanding how EVA foam mats are actually made is the fastest way to understand why quotes differ so much between “the same” product. Here is the process we run every day at our Suqian factory.

Step 1 — Compounding: where quality is really decided

EVA resin, blowing agents, cross-linkers, pigments and fillers are mixed into a compound. The ratio of EVA to filler controls density and rebound; the blowing agent controls cell size. This is where low-cost producers cut corners: more filler means a heavier, cheaper tile that crumbles at the edges. Our compounds are tuned per product line — for example, our standard gym tile is formulated to 150 kg/m³ with high rebound.

Step 2 — Foaming: the sheet is born

The compound is rolled into sheets and foamed in mold presses, where heat activates the blowing agent and the material expands into closed-cell foam. Precise temperature and press time control cell uniformity — the difference between a mat that feels consistent underfoot and one with soft and hard patches.

Step 3 — Laminating textures and colors

The foam core is laminated with surface films and embossed with the pattern you ultimately see: tatami, wood grain, cross patterns, five stripes or suede texture. Lamination also adds UV stability and improves tear strength at the edges.

Step 4 — Die-cutting interlocking edges

CNC die-cutters punch each tile to exact dimensions and cut the interlocking tabs. Edge tolerance matters: poorly cut tabs create visible seams and gaps that widen over time. Finished tiles then pass QC for thickness, weight (density check per batch), color consistency and tab fit.

Step 5 — QC, certification and packing

Every production batch is weighed and measured to verify density, and samples from each batch go through physical checks before packing. Production is backed by our ISO 9001 quality system, EN71 and REACH testing, and BSCI-audited social compliance.
